Project Overview

Project Background & Objectives

COFCO Corporation, China's largest food processing, manufacturer, and trader, engaged SENTRADO to provide integrated automation for a 5,000 tons-per-day oilseed pre-treatment and extraction plant combined with a 1,000 tons-per-day refining line at their facility in Indonesia. The project served COFCO's strategic expansion into Southeast Asian palm and soybean oil markets, requiring a system that could meet both Chinese enterprise standards and Indonesian regulatory requirements.

The automation scope spanned the complete production chain — from raw seed receiving, cleaning, cracking, conditioning, flaking, and pressing through solvent extraction, meal desolventizing, crude oil degumming, neutralization, bleaching, deodorization, and finished oil storage. The client also required a production data historian and reporting system that could feed COFCO's enterprise-level manufacturing execution system (MES) at their Beijing headquarters.

SENTRADO's solution was built around a high-availability architecture with Siemens S7-400 SMART+ redundancy, ensuring that a single controller or network failure would not interrupt the continuous extraction process — a critical requirement for both economic and safety reasons in solvent-based extraction operations.

1. Integrated Multi-Process Control

The plant combines 5,000 T/D pre-treatment and extraction with 1,000 T/D refining — two operations with different dynamics, safety requirements, and optimization objectives that nonetheless must coordinate production rates and material transfers seamlessly.

2. Food Safety Traceability

COFCO's global food safety management system requires complete batch genealogy from raw material intake through refined oil shipment. Every parameter — temperature, pressure, flow, chemical addition — must be recorded and attributable to specific production batches for audit purposes.

3. Solvent Safety

Hexane solvent extraction requires strict safety controls including gas detection, emergency venting, inert gas purging, and explosion-proof instrumentation. The automation system must meet SIL-rated safety integrity levels and integrate with the plant's fire and gas detection system.

4. MES Integration

COFCO's enterprise MES in Beijing required real-time production data from the Indonesian plant via OPC UA, including throughput, yield, energy consumption, quality parameters, and equipment status — requiring robust cybersecurity for cross-border data transfer.

5. Tropical Humidity & Corrosion

Indonesia's equatorial climate with high humidity and salt air (the plant is located near a port) required corrosion-resistant hardware, conformal-coated circuit boards, and climate-controlled cabinets to prevent condensation and premature equipment failure.

Our Approach & System Architecture

SENTRADO deployed a unified SCADA and control platform based on Siemens S7-400 SMART+ redundant controllers, with ET 200PA distributed I/O across all process areas. The SMART+ redundancy architecture provides automatic CPU switchover with synchronized data, ensuring bumpless transfer during any single controller failure. The PROFINET network uses a redundant ring topology with fiber-optic segments between process areas, providing both fault tolerance and electrical isolation.

The integrated alarm management system categorizes over 2,000 alarms by priority, area, and consequence, with alarm shelving, flood suppression, and automated response guidance for critical conditions. The safety instrumented system (SIS) operates independently from the basic process control system (BPCS), with dedicated safety controllers managing emergency shutdown (ESD), fire and gas (F&G) detection, and explosion suppression systems. All safety-related field devices are SIL-rated and proof-tested during scheduled maintenance.

The production data historian collects over 5,000 process variables at one-second resolution, retaining data for three years on local servers with automatic replication to COFCO's enterprise cloud. An OPC UA server with encrypted, authenticated connections provides the MES interface. Automated recipe execution manages the complete production sequence from seed selection through refined oil quality certification, generating electronic batch records that satisfy both HACCP and Indonesian food safety audit requirements.
